The 4.6 is getting pulled out next week for a complete rebuild. Here's a list of the parts that I have so far (from Turner Engineering in the UK)

Ductile iron flanged liner
Piston Ring Set
V8 Gasket Set Top
V8 Gasket Set Bottom
Intake Manifold Gasket
Sump Gasket
Head Bolt Set V8
Conrod Bolt - Set 16
Bearing Set Mains
Bearing Set Conrods
Hydraulic Lifter
Camshaft
Cam bearings
Push Rods
Shim Kit
Timing chain

What else should I have done while the engine is out?
Water pump?
Oil pump gears?
Cam sensor?

I really only want to do this once. It's already a costly endevour that I hope will give me many years of enjoyment from my G4.

Is there a timing chain set in there somewhere? Definitely a new oil pump gears and the o rings for the pressure relief assembly, because you should take that apart and clean it. A new oil pressure sender because it's easier while your there and your might start leaking if it's not already. Let's do a throttle plate heater gasket at the very least. How many miles on your water pump? Under 50k it's up to you over and I would probably install a new one Exhaust manifold to cat pipe gaskets and stud kit. How are the bearings on your belt tensioner pulley? Motor mount condition? O rings for your oil cooler lines, both ends. Hope that helps.

I would also look at your cam bearings. Don't order them till you look at yours. They might be ok depending on what happened to your motor beforehand.

The shim kit goes under your rocker shaft towers to adjust the amount of compression between the pushrod and the lifters. That distance changes when you get your heads shaved. Essentially making your pushrods longer and maybe giving the lifters too much preload. It something you should check first.

New pushrods because I'm replacing the cam and lifters. It's a "better safe than sorry" for a minimal expense.

Forgot that I did order new cam bearings also.

freeze plugs

Have you had a problem with them?

On a steel block where they have to be removed prior to acid dipping sure. But I think you're asking for trouble removing them on an aluminum block

After adding in a new water pump and oil pump gears, just a smig over $1500. The whole project (including having the engine pulled and reinstalled) should run me about $4300. But I'm really planing on it being closer to $5000 once I decide to replace things line O2 sensors, new plug wires, etc.

I'm hoping to get another 12 years out of the truck.

Sorry to add fuel to the fire but if the wires are older than 5 years replace them... that's a huge job itself and they could get damaged in the rebuild if they are birittle

Speaking of that, relocate the coil packs to someplace not stupid.

For what it's worth, the Cam Bearings should really be included in the block work, you can't really install those yourself without special installation tools.

Someone is going to pull your engine, take it apart, drill out the pistons for flanged liners, and then reinstall the engine and with all new parts your and bill will be less the $5K? You should do that in a heart beat. If you see some posts from other shops you are looking more like $12K.
