A couple of months ago, a friend of mine had a front-impact accident in his 99 D-1. It was a pretty substantial accident that required him to replace the bumper, radiator, AC condenser, hood, and a bunch of other related items. Briefly after the repairs the catalytic converter started making noise and spewing out honeycombs.

Could the impact of the accident have caused damage to his catalytic converter?

His insurance guy is claiming that he talked to a Rover dealer who said that bad gasoline can caused gelling and has attributed to a lot of Rover catalytic converters to go bad in the last couple of months. He also claims that a front impact accident could not have caused the innards to be knocked loose?

It is very common for the cat to crumble after a frontal impact. Often times this damage isnt found untill well after the body damage is repaired. It takes a while for the honeycomb to start coming apart.
I think the insurance guy is full of it. I'm an insurance agent and I can tell you that the last thing claims wants to do is pay a claim they can talk themselves out of.

Neal,
Stangely, this happened to my dad's 533i many moons ago. SOme kid pulled out in front of him, major rear-end situation, the bimmer basically had a whole new front end, but kept the engine/drivetrain, etc. About 2-3 months after that as I recall, the cat died or started making a lot of noise and the complete exhaust was replaced.

In any case if he is under 80k they are still covered by federal emmissions warranty.

Neal:
Have you been speaking with the agent, or the adjuster? If you contact the adjuster and indicate that you need a supplemental payment for concealed damage, you may get what you wish and not have to fight any further.
