Are transfer cases in D1 prone to having problems?

Yes, some do, some do not.

Most posts by my limited recollection do not indicate much tcase trouble other than that whine. Every one complains about the whine which is the lash in the tcase. Has it been offroad alot or has it turned big oversize tires? I suspect either of these could speed up tcase trouble.

My 95 has 120kmiles and only the highway whine.

I'm having a bit of trouble keeping the oil in mine at the moment, but it's only using about a half a litre every 1000 miles, and it is giving the underside a good rustproofing.

so does draining it, cleaning off the mating surfaces and re-sealing it correctly.

If you have problems with RTV, try some Right Stuff. It'll never leak again.

Also, you can use a double-lip seal and replace the factory LR POS.
