Hello all. I am having a few issues with my 95 d1 which just turned 106k!!!
#1-I have received two serp belts and I cannot replace my badly worn one with either new one. Both are for 95 D1s from different suppliers-1 being from my dealer! Any ideas on why I cannot get this right? I have routed properly (Triple checked!!!)
#2-I am experiencing an intermittent (comes and goes at irregular intervals) clunk..clunk..clunk sound while idling either in drive or park. It sounds as if it is coming from the front exhaust area (cats)? Any ideas on what to look for?

John,

1) What do you mean that cannot replace the belt. What exactly is the trouble? Belt from dealer (genuine) will fit if routed properly - as will plenty of parts store belts (goodyear/dayco/gates)

2) Like you said - probably cats. Try pounding them with a rubber mallet and listen for rattling with the engine off.

I have a genuine from the dealer and a dayco. Neither one will fit. I can get the old one back on with NO issues. I am positive that it is routed correctly.
On the cats-if it is, any ideas on what it costs to replace? Could it be some of the connections are loose? I will try and check the connections tonight. Can I take it to a muffler shop to have only the cats replaced? Thanks again.

first off did you hold the new belt and the old belt together to check for proper length?
i've noticed a few 95 3.9's like that. hard to put the belt on. yes it should go right on. sometimes they dont.just make sure you move the tensioner as far down as it will go. and then try to put the belt over the alternator last. its right up top so you can put a strong hand on the belt and pop it over the lip of the pulley. generally you slip the belt over a pulley that has no lip. but lil harder to do with this set up. give it another go, you can do it.

John - a new belt is always going to be shorter than a stretched worn belt you are replacing. If you are 100% certain you are routing correctly, then you must not be pulling the idler back far enough to allow you to slip it over. Dayco belt is an #885K7.

Lots of previous discussion on cats - you only have a few choices - OEM replacement Y-pipe, aftermarket replacement y-pipe (NRP) or weld in generic cats at a muffler shop.

Any issues with generic cats? By the way..I just went out and whacked the cats and I did not hear any internal rattling... I am going to try the connections as I read in some past posts. Thanks for the help. jp
