HELP - '99 DII w/ 116k miles - the clunk occurs especially bad when i let off the gas going down a hill and resume at the bottom - sounds like its from the t-case area. if its the transfer case, do i have to replace the entire thing? any ideas? the clunk has gotten progressively worse recently to the point that now i'm afraid something is going to break off

My experience has been that most of the clunk in a LR drivetrain originates in the transfer case. But that is the clunk you get when you shift into D or R. Try to see if there is any losseness in the outputs of the transfer case. Try to examine the two transfer case mounting rubbers.

Usually a clunk like you have described is caused by a radius arm being loose in it's mount. Have you tried retorquing all the suspension mounting bolts?? Examined the bushings??

Its probably the transmission or T-case. A few were replaced because of this. I dont remember which one it was. I had a few clunks, but when i took it to the dealers to check it out, it didnt happen, figures. It doesnt happen anymore though. Try changeing the fluids and tightening everything.

I find on my Disco 1 clunks if it has been parked on a steep hill, then put in to Drive and driven slowly it will clunk and lurch a bit.

this problem exists in both manual and automatic transmissions as the bulletin lists replacment part numbers for both.
Here are the salient parts:

Bulletin No: 37/20/96
Subject: Gearbox Mainshaft Spline Wear
Affected Vehicles:
Discovery LJ 178205 onwards
Discovery LJ 506525 onwards
Defender LD 976480 onwards
Detail:
Some customers may complain of clonks and backlash in the transmission system. This may be due to gearbox/mainshaft spline wear. The clonk/backlash will be most apparent in stop/go traffic under overrun conditions or when manuvering the vehicle during parking, etc. From transfer box number 28D 460996 F (Discovery) and 22D 461124 F (Defender) all factory built LT230 transfer boxes have a revised design of input gear, featuring lengthened splines and cross drilled oil feed holes. This modification eliminates the requirement for an oil feed disk (bulletin H415) and eliminates input gear/mainshaft spline fretting/wear. Coincident with this change, the transfer box identification number has been raised to Suffix "F".

Thanks Edward! That sounds like my problem. Doesn the whole transfer case have to be replaced or just the main shaft?

Frank this is not your problem. This only effects D1 cars up to around late 96
