I getting ready to install the LR extended roof rails on my ’03 Disco and wondering what size hole saw to use. The directions state to use a 34 mm hole saw but I could not find any metric hole saws locally. I purchased a 1 3/8 in hole saw (conversion would be a 34.925 mm) but when I test the size against the roof rail ‘plug’ that goes thru the hole there seems to be a ‘loose’ fit. I wondering if this is for some thermal expansion room since the ‘plug’ is rubber? Otherwise I am thinking I should go with a smaller hole saw with a ‘tighter’ fit.

How steady is your hand? :-) If it's REAL steady, use the smaller hole saw and ream out the hole a little bit at a time till the first is right.

You could also center-punch and use a step bit (all the way at the bottom of the page) in the right size...but then you'd have to take care of the spall (not really the word, but a better visual for shooters) on the inside of the roofline...hmmmm...

There's gotta be a 34mm hole saw bit somewhere out there...I'll sacrifice productivity in an effort to help you find one. :-)

Okay, here's what I've found:

MK Morse Hole Saw Bits, scroll down for close sizes (35mm, 32mm, 1 5/16"). It looks like, from looking at other manufacturer's catalogs, that 33mm (1 5/16") is the closest thing you'll get to 34mm so that might be the best bet.

Hey Andy, thank you for your help. The kit includes a guide in which you drill a 4 mm hole from the inside and then use the hole saw from the outside. Hopefully I can line up the center of the hole saw with the guide hole, however I am definitely nervous about drilling into the roof.

Its funny the web-site you listed doesn’t have the 34 mm hole saw. I’m glad LR considered this when they were thinking about the user-friendly installation. The 1 3/8 hole saw seems to be the closest (34.925 mm) but the next option would be the 1 5/16 (33.3375 mm).

I’m still thinking it would be better to go smaller with a tighter fit.

I'd do the same. Like I said before, you could ream out the hole a little bit but you're only going to be off 2/3 of a millimeter. Not much for rubber to compress to fill.
