Well, my luck continues! While the green disco is still waiting on it's engine, my white one, a '96 with the 4.0, is suddenly making a very obvious rattling sound. From inside it sounds as though it's comming straight through the center consol, but from laying on the ground as it went by outside, I think it's the transfer case. It's difficult to tell though because it's only when it's moving. It doesn't happen every time, but usually when I'm backing out of the driveway, or around 20 miles an hour. After maxing out my credit card on the others engine, I can't afford to take it to the dealership, but also can't afford to have both rovers down. Any ideas of how to properly diagnose, and if you know what it is, how do i fix it.

You might check the heat shield above the muffler. I had a rattle with similar symptoms and it was a loose heat shield. Pretty easy fix. Good luck.

Also a cat that is broken internaly will also produce a sound quite similar to that as well.
A transfer case will usally make noise only when moving and in both directions not just as you drive out the drive way in reverse and a rattle not not a sound they will make until it is all but destroyed..( i have trashed a few).
You will also usally have a real bad vibration while under power or at a highter speed and let off the gas.. I hope this helps.

Check your right side cat and see how close it is to the frame. I see those things expand all the time and cause a terrible noise. Have someone put the truck in reverse and look down throught the engine bay to see if it is hitting.

Oh yes, I had my passenger side CAT go bad and it made a hell of a rattle. Also, check the muffler and make sure it's not vibrating on the frame.

You might also want to check the steering damper. I had a similar problem and found it to be the sleeve on the steering damper vibrating against the damper itself.
