So I am FINALLY ready to take the truck out for a test drive after doing a lot of the final projects on it. I get out and everything is normal, even after me adjusting the brakes and me replacing the master clutch cylindar. Well, almost. I shifted into 4x4, locked the hubs and when I put the clutch in I get a "Clunk-clunk-clunk-clunk" that is felt and heard in the pedal then it fades in a few seconds. Again, it shifts normal, even drives normal. But when it is in 4x4 it makes this noise when I put the clutch in. Even with the hubs free. So it is not the hubs, and probably not the front diff, since it only happens when the clutch is pushed in, and only in 4x4. Any ideas?

Hmmm....

Okay, let me ask: First, get the Rover into 2wd, but keep the hubs locked (really should be locked most of the time anyway). Drive around, making sure all is well as such. Then slow up, but keep it moving.... ~10mph or so. When you smack down on the yellow knob when still moving, what happens then?

So put it into "lock" like in the Disco - keep driving and engage it? Should I use the clutch? I will try it some time this week - when I get the last new RM spring on.

But, what should happen, or what do you suspect?

The Series transfer case allows "shift-on-the-fly". In many vehicles, I've seen problems when shifting while stationary dissappear when shifted on the go, or vice-versa, usually due to some adjustment problem in the linkage.

I use the clutch; Hmm.... I don't know what it would do if you didn't, tho'....

What I'd be curious is, while rolling along, with clutch pushed in, when you slap the knob down, if the noise starts instantly or not.... or, if it will let you smack it down while on the move - it could refuse to go down, and force you to stop to get it to go down....

Just mullin' it over.... maybe email David, he might have an idea or two about it, or try on Art' s board...

So you are looking to eliminate the possiblity of it being a problem with the clutch, because while using the clutch in 2x4 it does not seem to have a problem. Using the clutch while in 2x4, then shifting to 4x4 on the fly to see if the sound comes from that action. Good idea - you geologists must know your stuff.

Series of checks...
2X4 Hubs unlocked
2X4 Hubs Locked
4X4 hubs unlocked
4X4 Hubs locked

I am taking a swag here....front driveshaft u-joint. When the clutch is engaged it has no pressure/load on it and you feel the wobble, when the clutch is out there will be load on the UJ eleminating the wobble...
Mind you this is just a swag..

UPDATE...
It is almost certainly the transfere case. I finally drove the old truck for the first time in about 6 months!

I tested for the sound. Again, shifts fine in 2x4. If I stop, with the clutch in, shift into 4x4, then drive, everything seems normal untill I try to shift, then "clunk-clunk-clunk-clunk" It does shift, but it makes the sound and I can feel it and hear it right in the center of the truck.

Also, if I shift on the fly into 4x4, it instantly does it, still shifts, but makes the clunking.... I will get it into the shop on Friday, so we will see then...
