I need to replace the rotoflex on my 95 d1 5 speed with hd OME. Who makes the best replacements and where should look to buy.

I got mine from Nathan at Discount Rovers. With hd OME+ 235/85-16s on my 96, they didn't last that long. I finally did the U-joint conversion. Do a search and you'll see lots of info in recent posts.

do I trust a slightly cracked rotoflex for 600 highway miles or should I replace it before I convert over

Agree, it should last. FYI, the hardest part about the conversion, for me, was to remove the centering peg. Also, replace your pinion seal, even if you think it's not leaking. Mine started leaking a few days after the conversion...Doh!

bring two 19mm wrenches along with you on your 600 mile highway trip. If the roto gets bad, you can always flip it around as a last resort (the tears are "directional"). Hell, bring a 14mm wrench, too, and you can always drop the rear driveshaft if you need to, lock the center diff, and drive home in 2wd.

When failing does a rotoflex just vibrate or are there sounds, grinding, squeeks anything which gives you a good idea that it needs to be replaced

Vibrations became more pronounced, more severe. I always checked it, visually, and replaced it before total failure. I would imagine that, if the rubber was broken completely through, there would be quite a racket as the pinion yoke was being thrashed by the rear driveshaft yoke and associated hardware. You don't want to wait for that sound. Keep an eye on the cracks in the rubber.

Depending on how it fails you can have loud bangs when the pinion flange and drive shaft make contact.

Just how long is a rotoflex supposed to last? I replaced mine at 140,000 miles and it has started giving me vibes at 180,000. I'm through with it! I'm going to bite the bullet a get a conversion when money allows.
