Symptoms on my 96 Disco:

After locking the differential and driving a steep hill, I heard this rubbing & clunking noise. At one point, I THINK there was not power going to the front wheels.
By looking at these pictures, it seems that something was rubbing against the shaft…the closest thing to it is the front sway bars and there aren't any signs of so. What do you think?

it sure looks rubbed, are those metal flakes I see (on home computer with slow connection and poor photo resolution so I can't really tell for sure)?

Something else under there must have rubbed it, you looked close and can't find ANYTHING with corresponding rub marks? Check the top of the frame crossmember - that's the closest thing to that spot on the front driveshaft.

Worst case, drop the front shaft and motor home in 2wd......

Hey Blue, those ARE metal flakes. I did not look at the cross-member but I will now. I got home OK. I am just very skeptical to go off-road.

you might have kicked a rock up that jammed between the shaft & crossmember. The drivetrain wouldn't like that too much....

check the top of the crossmember for scuff marks from a rock (use an inspectors telescoping mirror or a little makeup mirror if you can't get in there to see the top).

For the shaft to hit the crossmember, something has to really be wrong, but a rock could've done it.

Blune, no signs of any other damages. I just notice I am missing the called "Gaiter/Boot"

Check to make sure it is not rubbing the catalytic convertor. Also, does your truck have any type of lift? What is the condition of your Radius arm bushings? Motor and tranny mounts? It is possible that if your truck is lifted and either bushings, motor or tranny mounts are bad that the drivetrain can torque just enough to rub the driveshaft against the cat or possibly even the crossmember. I had this happen to me on a Rangie with an LT-230 conversion. Basically the same as yours now on the underside.

Also like Blue says you should be able to clearly see what this thing is rubbing against. It will also have rub marks.

Larry: I carefully checked all places and I can not find a place where it could be rubbing. I do have a 2 inch lift from RoverTym. I have not check the bushings or the tranny & motor mounts but I will first thing in the morning.

Kyle: “Sway bar on droop…” could you please elaborate further….I don’t get it.

Kyle is right. You are probably hitting your sway bar with the drive shaft when the axle droops. When you lift the truck, it inreases the angle of the shaft so it is closer with the sway bar that runs across the front.

I had this problem, even on the street with a 3" lift. You either have to remove the sway bar completely or make/buy some extensions.

The grey block is the mount extension. You can order them from Aedofab ([email protected]). However, I think he is out of town for the next week or so, if you are in a hurry and don't have the resources to make them yourself, drop me an email. I don't drive the truck a lot so maybe I can ship you out mine and I'll get new ones when he is back in town, as the shop is nearby.

Tom, I greatly appreciate your comment & offer. I might opt to remove the front sway bar. What should I consider/expect when removing the sway bar? Is a new shaft recommended?

Well, you can expect the effects of having the sway bar off. Bascially, more body roll. You can leave the rear one on to help, though. Take it off and see what you think. A lot of people do this and get use to it and claim "just like stock". In my opinion, however, it is unsafe.

Can't hurt to take it off for a little while and see what you think. If it doesn't rub on the road during normal driving, you can just disconnect the ends and not take it all the way off to see if you can deal with it.

As far as the shaft goes, I don't know if yours needs replacing or not. Maybe somebody who understands the damage better can chime in.
