What did you use? I read the archives and a dremel was mentioned. Anyone suggest something else? I would think the dremel would melt the plastic pretty bad.

Thanks,
Todd

Use a variable speed dremel and use the thicker cutting wheel.

I used a dremel as well. It heated the plastic a little but, if you have a sharp knife you can just scrape the left over off.

I used a Sawz-All and a metal cutting blade. Took all of ten minutes to do both sides.

I used a jig-saw with the blade at a 45 deg angle...made a very clean cut on the leading edge. It also created an angle on the little lip at the ends of the cap.

jeff.

PS. Time 10min 55sec...damn!

Geez - the love of powertools.....LOL

The plastic is soft - use a utility knife and it is easy to follow contours - takes about 1 minute/side

Todd, the plastic is soft. listen to Bill and use a knife, much cleaner and faster.

I used a hack saw blade that was lying around (medium tooth) then finished off with a file. The blade width made it easy to get a straight cut. Used masking tape to mark the cut line.

I used a Roto-zip, worked about 300% better than a Dremmel. Maybe 400%. No cutting wheel, just a drill bit that has a side cutting ability, it took all of 2 minutes per side once I had drawn a good line to follow and put the truck up on a ramp to get a good angle on it.

there is a picture of the front of my Disco as a finished product:

Yeah, I used a fancy--special ordered--plastic lazer cutter, worked about 500% better than the Dremmel but is on par with a utility knife with a fresh blade :)

Sorry. Forgot to add the Suspenseful tone...

Plus it worked 2000% worse, but was good for a half hour of Holy Grail quotes.
