I'm looking at an engine swap with a rebuilt unit. A rebuild is the only thing that makes sense if you're going to hand onto the vehicle

That's backwards. A rebuilt 4.6 block from AB is $6000. At that price, plus labor and all the other parts, you'll have no choice but to hang onto the vehicle at least another 100K. That's over 3x what the vehicle is worth. You could even do an illegal td5 swap for that riduculous amount. A good used 4.0 block is $800-$1000.

FWIW I had a 4.6l DII at the dealership that had a knocking noise in the bottom end, and I diagnosed it as the liners moving. I let the truck idle outside for probably half an hour with the a/c on (summer time) and then pulled the oil pan. When I turned the motor over by hand I could see the liner moving. Its also evident sometimes when you pull the head gasket, as it will leave a ring where it was hitting it.

Does anyone remember the video that the guy took of removing the liners by heating up the block on a BBQ?
You mean like this:

I just got another 2003 in, the 4.6 bottom end let go at 119k. :( I got it to start and run for one entire second before it locked up.

Sorry to hijack this thread but what actually cause the noise if the liners have slipped???

My 03 has been knocking for the last 100K miles and it just keeps going, started at 35K miles. Pretty sure it is the sleeves, but figured might as well drive it till it stops.

My 04 has been ticking for about 30K miles and has gotten louder over the past couple years. Now has 108K and another head gasket leak. Just found a good engine with 50K miles for the swap.

Another 03/04 engine? IMO you'd be better off transferring your rotating assembly to a good 4.0 block, and maybe use some 4.0 pistons.
