Okay, I am building a custom bumper for my 91 RRC. I am making a frame of 2" square tube carbon steel for the front and 3/16" plate to skin it. it will fit any winch.
So, my question is,"what is the maximum weight of the front bumper I can get away with?"
I dont mind moding the frame.

try to keep it as light as you can. mine has to weigh at least 200 if not 250. the weight is still biased to the rear with that much bumper on the front. unless you start adding counter weights to it, i wouldnt worry too much about the weight. just make sure you bolted it on well.

that is what i did. i used 1/2 inch bolts for the two most rear holes and 3/8 for the other four. i welded a spacer in the frame of the larger holes so i wouldnt crush the frame when i tightened the bolts. the other holes already had spacers. i have used it to move cars that wont move and smacked it on a few rocks. the bumper does not move. i have also winched the truck across the ground with all 4 wheels locked. i use the winch for more than self recovery.:D

Jesus tap dancing christ! My bumper, with the winch is 100 tops, maybe 105 with the lights. Winches don't weigh 80lbs, even with a full spool of steel cable and a roller fairlead they're not that much I don't remember the box my EP9 came in weighing more than maybe 60-70, a bare EP9 weighs about 35, synth line is maybe 4-5lbs and a hawse fairlead is another 1.5.

Focus on making the steel count, not just lobbing metal on the thing until it's good enough.

im running an industrial worm drive with about 130 feet of 3/8ths cable. its all i can do to pick the mess up. ive had to carry the 60# dog around recently and the winch is way heavier. im guessing at weight of bumper. it may only weigh 100 pounds. havent weighed it. truck+bumper+winch+roof rack+sliders+spare parts, tools and camping gear+me+fuel=5480#
