I've done some searching, but wanted to verify a few things...

1. Can you replace the ABS sensor without replacing the hubs?

2. What are the easy things to check first? My lights are intermittent, do not stay on at all times, and go out with an ignition cycle.

3. What is the spec for rotor thickness? I could not find it in the RAVE.

You can replace it without replacing the hub.

FWIW, my 3 amigos come on when it's raining. They go away upon the next start up. not a big enough problem worth running and re-soldering the overlay harness.

I don't know about the rears, but the fronts minimum thickness is 23mm. stamped right on the rotor

Oh also, what is this 'overlay harness' and where can I get one?

D2: new style wheel speed sensors replaced the old one, but you run the wire all of the way to the slabs ecu and repin the connector. LR eliminated the connectors in the wheel wells.
