I am in the same boat with my '89. There is a thread with some ideas from folks down the line in this section. To sum up:

Get a Catco model from Complete Exhaust or Summit Racing, cut out old cat and weld new one in

Get a non-Cat y-pipe if you have a friendly state inspector

I am also looking into using a Y-pipe from a Disco but am waiting on some expert opinions to come in on that thread

I will post what I find

Below is the link to an auction by the vendor I bought my Catco Cat from. This is the best price I have seen for a catalytic converter that I know will work with the exhaust system from a 1989 Range Rover. I used the cat sold in this auction on the passenger's side and intend on buying another for the driver's side.

It shouldn't take more than an hour or two at most to install. The total cost for me, including the cat, was a little more than $150 and that included cutting the downpipe in a way that, should I choose to, I can remove the cat and bolt in a straight pipe. My installer said that doing the driver's side would take even less time (and cost less) since he had more room for the cat. The prop shaft can make installation on the passenger's side a bit tight.

magnaflow

Recently replaced one cat and the muffler with magnaflow hi flow units: much better power and a sweet tone. Replaced the pipe with 2.5" pipe.
Sorry, don't know the model numbers.

Brian,
The NRP part number for the y-pipe is the same for the Disco I 94-95 and the Range Rover 100" wheelbase 90-95. We installed several dozen NRP systems and there is no doubt that the quality tapered off dramatically near the end on the y-pipes and the cat-back pipes.
Atlantic British is now making a s/s y-pipe that fits very well, except for a little excessive weld at the flange that keeps the nuts from tighteneing fully/squarely. A little work with the die-grinder makes it better!
Hope this helps!

1995 SWB, Same problem with my NRP, but the company I bought it from (Rovers North) is going to warranty it....In the meantime, I removed the bad cats from my old Y and using it as a temp fix until the new Y arrives...
