This is the next project for our 95 D1: New headlights. I have limited facilities and am pretty much inventing as I go..so it's a slow slog. DOT hella H4's .. the old school euro ones with metal (e.g.: hard chrome) reflectors which can be easily chromed if they get nastied up. The trick is, I need to make polycarb non-diffusing covers because the original (pitted) glass ones have the diffuser ribs cast into them.

The basic design is based upon some donated projector lamps with integrated LEDs (with high/low) paired with Hella 5-1/4" metal & glass reflectors. The Hella's fit H4 bulbs.
This setup is being used because I can make it all fit in the stock D1 lamp housing (*HEAVILY MODIFIED).
I intend to make up for the smaller reflector by throwing more watts at it (and blowing air through the housing). I really like how tight the Hella's beam pattern is; it has a great vertical cut off; not quite projector quality but vastly better than stock D1 reflectors (and their diffusing lenses).
Both lamps (projector and hella) have high/low beams. They will be wired to a set of switches that will allow selection of either projectors or hellas or both (for high beams and a separate switch with the same config for low beam).
My intent to use use one set or the other as auxiliaries. We do a lot of forest driving and its really quite dark.
I intend to make clear Poly Carbonate lenses because the pitted originals have diffusion bars cast into them and this will play havoc with the integral lenses. If they work out well I may make a few and offer them up for sale to guys that hate pitted lenses as much as I do.
