I have a 95 and 96 Discovery. I have had what appear to be overheating issues with the 96 and have blown 2 expansion tanks and still cannot figure out what is going on. I recently bought the 95 and am having the exact same issues with it. Neither of them seem to really be overheating, it just seems like excess pressure in the system. They dont seem to have any other issues with the motors like a bad head gasket or anything. I am totally lost as to what the problem could be, so any ideas would be great!!

Well I had thought about the cap so i tried 4 diffrent ones, all having the same result. The top hose coming from the motor is swelling up with pressure as well...right now im not leaking water but I think im gonna blow a hose or tank.

If you're going by the swelling of the upper radiator hoses, those swell up pretty good with age before they blow, that's what happened to mine before it blew, on my 95. How's the temp gauge reading?

test the coolant for hydrocarbon the swelling/ excessive pressure sounds like signs of a cracked block

If you have eliminated all other sources thermostat , radiator, you will have to pull heads to check for head gasket issues. If the gaskets are fine and have a cylinder that appears cleaner than others you will need to pressure check the block for a slipped sleeve . I have a write up on my site that may help. Tech Section.

The temp is reading fine, as long as I keep water in the system. Would there be any other signs of a bad gasket or block??

You blew two expansion tanks... if you’re cap’s are working properly that shouldn’t happen. Were they new tanks or used? Best thing to do is get a block tester, aka, combustion leak tester. I think NAPA carries them.

I'll have to agree with the block/HG idea. Our 97, blew the tank last year, ended up blowing a hose, and finally took the water pump. Its getting a new engine now. Never overheated once or even had a spike in the temp gauge.

Yeah I thought the cap would release the pressure before something else in the system would blow. The tanks were used but they were in good condition.
