Parts needed:
Fan clutch 215157 ($66.96)
4 Bolts (Help! kit # 14040 10x1.5x15mm four pack) ($5.98)
10mm drill bit or reamer (had an old bit laying around, think I used a 3/8" bit)

Installation:
Remove your fan blade assembly from the old clutch
Ream out the 4 mounting holes on fan blade assembly to fit the 10mm bolts from the Help! kit
Bolt your fan blade assembly onto the new clutch with your Help! bolts
Reinstall onto your water pump and you are good to go

Shoulda took pictures, but geez, this was probably the easiest thing I've ever done to my truck. Works in a pinch when ya can't wait for mail order goodies or you can't make it to the distance to the dealer cause you're overheating.

Just wanna bring this one back from the dead. I had my 96 not overheating but running hotter than I thought it should @ 215 or so with A/C on and 96 outside pulling a trailer. I did everything 100% at advance with the part numbers provided and my disco went from 215 to 192. Thanks again and very informative post. When your at advance the part numbers are all up to date still. Clutch was 49.99. The bolts are torque converter bolts in the help isle.

Which ones do you sell pt that don't need any modification? I am looking at the Imperial 215157 for my 97 XD. It gets really hot here in Utah during the summer and I realize the 215157 is the standard duty and I hope it is up to the task. I am fearful of the fan grenading with the 215158 severe duty clutch. Is this something to worry about and thus get the 215157? Is there a direct fit metal fan that doesn't require trimming to fit? I will be getting a new water pump at the same time.

Also PT in another thread you stated that you sell the stock aftermarket replacement fan clutch (part # ERR3443). What brand is that one?

Standard duty Chevy clutch is a hell of a lot stiffer than standard D1 clutch, on par with a P38A clutch.

I installed one on the truck I loaned to a friend, to make sure there's no way in hell he could cook the engine. Took it off a day after I got it back - it was so damn loud. But it is one hell of a clutch, I believe it is a better alternative than Chevy.

I run a 215157 and have run a little warm in traffic with ac on. Holds 210deg on highway with ac on. Thats on an 80 deg day.

Another good cross part I recently installed is an 89006.

you clearly have other problems with the cooling system besides the fan clutch.

That would seem likely. 210 on the highway is pretty warm.

Do you have an IR thermometer that you could shoot the various parts of the radiator with once its up to temperature? You might be able to find cool spots to confirm your suspicion.

It looks like the 03-04 fan is cheaper than the 99-02 fan. It also has more blades, and they look bigger. I wonder if it moves more air.... Could this be a good upgrade for the older discos?

Also, is ANY movement too much for the fan with a warmed up engine? I tried turning the fan by hand after driving home from work today (it was over 100 degrees). The fan could be turned by hand, but it certainly didn't free spin. It doesn't appear to be over heating or anything, but I thought I would give it a look because it was so hot out recently.

Not sure but I did just install the 215157 from "The Zone"... the Torqflo brand and it ran me $36 + tax with the four bolts and split washers included. Interesting labeling on the box "Made in CN"... at first thought Canada... not so much as I found the same "made in ChiNa" stamped on the VC itself. I'm going to stick with it just to see if those bastards can at least get a few things right with hardly any quality control standards. I'll let you know how long it lasts.

With the old one (OE) I could spin it about 1/2 turn when hot...

Autozone does sell a direct fit replacement, in case folks don't want to modify their fan: Torqflo 922300. Just make sure to take your fan with you to ensure the part in the box fits (or take the old clutch and compare the diameters). At some point, a larger diameter clutch was put in the box which won't fit the fan. The two stores closest to me had the wrong clutches, but one store a little further away had the correct one. The correct one measures ~6.5" in diameter. The wrong one is ~7.25 in. It's currently listed at $104.

Not close to the price of the Chevy application fan clutches, but good to know nonetheless.

I know this topic keeps getting dragged up from the depths, but I figure it's worth it. I just wanted to share what I've found since I have been researching this:

Autozone:
-215157 is now a cross reference number for what they call standard duty (autozone PN is 922626) by Torqflo $47.99
-215107 is listed as the heavy duty (autozone PN 922744) by Torqflo $54.99
-215158 is remains the severe duty option (autozone PN 922786) by Torqflo $56.99

All of these still appear to come with bolts, for what it's worth.

Going to pick up the HD version tomorrow and see how it does.

I just installed the 215158 from Advance Auto on my '04 (had an earlier D2 fan laying around). It does not come with the bolts but I have a kick ass bolt bin at work.
